B08 Buffer Drive Replacement Modernizes Legacy Infrastructure with Seamless Startup
When a confectionery manufacturing facility needed to replace fourteen end-of-life conveyor drives and transition from Profibus to Profinet communications, E Tech Group delivered a carefully planned modernization strategy to minimize operational risk. Through extensive pretesting, control system upgrades, and seamless commissioning, the team successfully implemented the new Siemens drive platform with virtually no startup issues, improving long-term system reliability and maintainability.
Overview
A major modernization initiative was undertaken at a confectionery manufacturing facility to replace aging variable frequency drives that had reached end-of-life status. The project required upgrading drive hardware and communications infrastructure while maintaining seamless integration with the existing control system. Through careful planning, pretesting, and execution, the upgrade was completed successfully with minimal operational disruption.
The Challenge
The facility’s buffer conveyor system relied on fourteen Siemens MicroMaster 420 drives communicating over Profibus. As these drives had reached end-of-life, they needed to be replaced with modern Siemens G120C drives. The upgrade also required transitioning communications from Profibus to Profinet, introducing a new network architecture into the existing control system. In addition to replacing the hardware, the existing Siemens S7-300 PLC program required modifications to support the new drives and communication protocol while maintaining reliable operation throughout the system.
The Solution
E Tech Group implemented a comprehensive drive modernization strategy that included retrofitting the existing drives with Siemens G120C drives and establishing Profinet communications throughout the system. A Siemens CP343 Profinet communications card was installed in the existing S7-300 PLC rack, and the PLC program was updated to provide control and monitoring of the new drives.
To minimize startup risk, a dedicated test station was assembled prior to installation using a PLC, G120C drive, and motor. This environment allowed the team to validate programming changes, test communications, and resolve potential issues before deployment. The thorough pretesting process ensured a smooth transition from the legacy system to the upgraded architecture.
Results
The extensive pretesting efforts significantly reduced commissioning challenges during startup. The only issue encountered was a single conveyor motor operating in reverse rotation, which was quickly identified and corrected. Following this minor adjustment, the upgraded system operated as intended with no additional program modifications or production deviations required. The successful implementation provided the facility with a modern, supportable drive platform and improved communications infrastructure while maintaining reliable system performance.
Conclusion
This project demonstrates the value of proactive testing and structured execution when modernizing critical industrial control systems. By replacing end-of-life drive technology with a modern Siemens platform and successfully transitioning from Profibus to Profinet communications, E Tech Group helped the facility improve long-term reliability, maintainability, and system performance. As a Siemens Industry Gold Solution Partner, E Tech Group brings the expertise and hands-on experience needed to help manufacturers migrate obsolete automation platforms, drives, and communication networks to modern, cyber-secure technologies. The successful outcome of this project highlights the importance of thorough validation, technical expertise, and careful planning in delivering complex automation upgrades with minimal operational impact while positioning facilities for future growth and supportability.
